Thats good thinking Mark, skillfull grinding to get each flute the same. It'd be tempted to cowboy an angle grinder on to the toolholder of a center lathe to rough the chamfer shape and then grind the cutters leading edge by hand on the bench grinder. Will have to give milling cutter resharpening and reforming a go with some old worn cutters.

Out of interest, how much effective weight do you recon the magnets are giving 540 now?
I would love to see 540 fight upside down, I have seen an upside down fight once before; a pair of vaccum sucker robots (Vaccum and SucculAnt) fought on the ceiling at AWS 17, still one of the funniest spectacles.
38kg of pull from the magnet then about 12kg of robot, so yeah about the same grip and power as maxus the middleweight I built a few years ago- that battered feathers pretty easy lol
